Electronics manufacturers must balance cure speed, electrical conductivity, thermal dissipation, and outgassing requirements. Epoxy dominates structural bonding for component mounting. Silicones excel at thermal cycling resistance and low-temperature flexibility. Polyurethanes bridge cost and flexibility for vibration-prone assemblies.

Epoxy Adhesives for PCB and Component Bonding

Two-part epoxies cure in 24 hours at room temperature or 1-2 hours at 80°C. They deliver shear strength of 15-25 MPa and bond well to FR-4, ceramic, and metal substrates. Select filled epoxies (alumina or silver-loaded) when thermal conductivity exceeds 1 W/mK. Unfilled epoxies work for low-heat applications under 70°C continuous exposure.

Silicone Adhesives for Thermal and Environmental Stress

One-part silicone sealants maintain flexibility from -50°C to +200°C and resist thermal cycling without cracking. They outgas minimally (Class A per IPC standards) and work on glossy, hard-to-bond surfaces. Cure time ranges 24-48 hours, making them unsuitable for high-throughput lines unless catalyzed.

Polyurethane for Cost-Effective Vibration Resistance

Rigid polyurethanes bond metal and plastic with 10-18 MPa shear strength and moderate thermal stability to 120°C. One-part moisture-cured versions reduce assembly steps. Cure takes 7 days at ambient; accelerate with heat or humidity chambers.

Application and Cure Planning

Dispense epoxy via pneumatic or electric dispensers at 0.1-0.5 mL per joint for consistent fillets. Cure in convection ovens or at room temperature depending on production demand. Test adhesive compatibility with conformal coatings and potting compounds before full production runs.

Failure Mode Classification

Adhesive bonds fail in three ways: cohesive (break within the adhesive layer), adhesive (failure at the adhesive-substrate interface), and substrate (failure in the base material). Microscopic examination under 10-40x magnification reveals failure mode. Cohesive failure indicates adhesive strength was sufficient but poor design. Adhesive failure signals surface contamination or incompatible materials. Substrate failure suggests over-stress from joint geometry.

Cohesive Failure: Weak Adhesive Selection

Cohesive failure occurs when the adhesive layer tears under load. Cause: adhesive modulus too low for load or cure incomplete. Solution: select higher-strength epoxy (25-30 MPa shear), increase cure time to full crosslink density, or reduce joint stress through geometric redesign. Typical cause in fast-assembly lines is premature handling before gel time completes.

Adhesive Failure: Surface Contamination

Adhesive failure (clean interface delamination) stems from oxides, oils, dust, or release agents on substrate. Prevention: degrease metal substrates with IPA or acetone within 15 minutes of bonding. For plastics, wipe with lint-free cloth. Test surface hydrophilicity with water droplet contact angle below 90 degrees. Skip surface priming unless specified by adhesive datasheet.

Substrate Failure: Over-Stress and Stress Concentration

Substrate failure (material tearing outside the bondline) indicates joint geometry concentrates stress. Causes: sharp corners in bondlines, single-lap shear joints, or misalignment during cure. Environmental Failure: Water Absorption and Thermal Cycling
